The tank size: 90x45x45cm (182 litres or 48 gallon). The back panel is 426x436mm allowing to fit inside with the gap for the silicone and also leaving a small space at the top.

Please have a look at the back panel cutting jigsaw for perspex/acrylic sheet cutting. I am going with 3 or 4mm thickness. There is no pressure between the chambers, so no need for anything thicker.

Here it is (I will be able to cut shorter the second chamber overflow panel if needed):

If someone is looking for making their own DIY AIO for ADA90 (900x450mm) tank (182 litre).

The first chamber is set to fit the below:

The second chamber fits Comline® DOC Skimmer 9004 and a heater
The return chamber will fit with ease the EHEIM compactON1000 or 2000 (I still am considering the bigger one only because of different bearings used)

The return hole is 30mm to fit standard 1/2 bulkhead fitting. But this part can be easily adjusted with drilling it slightly larger if needed - however, in this size tank that should be enough anyway.

is there no way to do an HOB fuge?

Technically instead of the cob you could adjust it to get a fuge pipe in and rework the panel. My idea is to aim at the rock as biology and mechanical and skimmer behind the panel.
