I'd suggest the MH run at least 4 hours, 6 is probably better and 8 isn't out of the question. The zooxanthellae inside your corals polyps do photosynthesis for roughly 6 hours, give or take an hour. That photosynthesis helps feed the coral polyps.

I ran returns over the back on my previous tank.
I'd do the 2 big holes as the open drain and the emergency drain. The smaller one as the durso. It's going to flow a lot less anyway.

The tank looks good. You are 100% right about taking your time. A nice mature reef takes a year to get established for most people.

Having the sump on the other side of the wall shouldn't be a big issue. I had a 425g system (180g tank, 75g tank &180g sump/refugium) and I pumped water 8 feet to an outside cinder bloc wall, through the wall and another 4 feet to a 1hp chiller... and back!

If you are really on a tight budget, why start with a $360 fixture? Have you looked at the black box fixtures like Mars Aqua or Viparspectra? They produce way more than enough light for the corals that you want. One 32" fixture or two 16" fixtures will be great...

At the very least, get a $10 to $15 battery powered bubbler. If you have a power outage, one with 2 'd' cell batteries can run for a day or two. I use them all the time on my holding tanks when we are snorkeling in the Florida Keys.

Adding acrylic to the top of the glass overflow would be difficult. Silicone doesn't stick to acrylic very well at all. You could try something like 3M Co 5200 marine adhesive. But it's white and it might look awful...
